Update 2. 90,200 miles, October 2024

The EGR valve packed in again. Limp mode and EML. Guess you get what you pay for!

Took it to my local Kia garage, who initially cleaned all the carbon and soot out of the air intake system to see if that would sort it (£575) to try and save me from buying a new EGR valve. That didn’t work, so they took it back and fitted a new genuine EGR valve (£417 plus half an hour of labour, £572 total).

It didn’t seem quite right, so I put engine system cleaner in with the diesel and gave it an Italian tune-up. It seems a bit better now!

Otherwise, everything else works as it should, and it’s an otherwise nice, economical car to drive.

Please do keep us updated. While it is certainly an infuriatingly inconvenient issue to have, the modern car is so complex that minute variances could cause unforeseen issues. It's like when even a good doctor can't accurately figure out what's wrong when all the tests are run and there are no indicators of where the issues are. I hope this finally solves your problem - we don't see issues coming up with modern cars' piston rings or crankshaft bearings anymore, but the niggly ones that are a pain to put right.

Update Jan 2025.

Someone bashed my Pro Cee'd!!

It was a hit and run incident (no details left), they caved in the rear quarter panel and pulled the door/panel gap out of alignment (dent to the edge lip of the door too - but that was more likely me catching it on a wall).

After getting various quotes of £800-1200 I concluded my best bet would be to contact the insurance (thinking it would be written off, I could then buy it back from insurance and either break and sell it or get a really cheap botch repair done on it and run it till it went into the ground).

To my surprise though, the insurance authorised repairing it! So it went to FMG for 2 weeks and I got a courtesy car and it came back all repaired and valeted (bill came to near enough £1500 apparently!! Got told the paint was expensive - apparently it's got pearl black).

So, I guess a 12 year old kia is worth more than I thought!?

Otherwise it's still running as it should, its Mot and service is due end of next month, so will see what that brings.
